What I had in mind was dry graphite powder. It doesn’t gum up the way oil or other liquid lubricants might, which is why it’s good for things like lock cylinders. Therefore it should be ok in cold...

If these ailerons deflect to “alleviate certain loads” at the wing tip, aren’t they just ‘giving in’ to the vortex-producing pressures that regular winglets would resist and counteract?

Ah, this explains it. I was scaling it to the wrong paper size, so the holes were measuring too small in CAD. At 11x17, everything works out, and the end-to-end length...

Normally that would be the right way to do it, but I'm doing the spar cap a little differently. Once I have the correct trough depth, I over-fill it with UND tape, let it cure, and then mill away...

Follow-up: It turned out well. Starting at 4.8" aft of the shear web at the wing root (per plans), and passing 1.5" forward of the aileron tip, the straight run of conduit intersected the 1.2" line...

That makes sense.

The issue I still see with running it "as close as possible to the outboard tip of the ailerons" is that if it gets close enough to the tip, the conduit would pass through the foam...

The internal belhorn plans say that the cable conduit "must pass as close as possible to the outboard tip of the ailerons...", otherwise "you will not be able to deploy the rudders to their full...

Yes.


Pretty much. The hardshelling should take care of the bulk of filling and sanding, but some will still be needed later to smooth out high spots on top of the skin like reinforcement patches,...
